PFMEA, MSA, SPC, Control Plan: how the ballooned drawing feeds the entire quality loop

PFMEA (AMDEC Process), MSA, SPC and the Control Plan form the APQP/IATF quality loop. How the ballooned drawing and Form 3 are the starting point for all four tools.

The APQP quality loop: four interconnected tools

In the APQP (Advanced Product Quality Planning) framework, four quality tools are tightly linked to the technical drawing and its ballooned characteristics:

  1. PFMEA (Process Failure Mode & Effects Analysis) — identify non-conformance risks
  2. MSA (Measurement System Analysis) — validate measurement reliability
  3. SPC (Statistical Process Control) — monitor process stability
  4. Control Plan — orchestrate production controls

1. PFMEA and the ballooned drawing

Each ballooned characteristic is a potential "affected product characteristic" in the PFMEA. Critical (CC) and significant (SC) characteristics identified in the PFMEA are flagged on the drawing with special symbols and ballooned as a priority. The balloon number allows immediate cross-referencing between the PFMEA and the control characteristic.

2. MSA — Measurement System Analysis

Each measurement device used to measure a balloon must have an MSA study (Gauge R&R). Form 3 records the measurement device per balloon — directly verifiable against MSA records. AIAG MSA 4th edition criteria: R&R < 10% = acceptable; 10–30% = marginal; ≥ 30% = not capable, corrective action required.

3. SPC — Statistical Process Control

CC/SC balloons from PFMEA are prioritised for SPC. The balloon's tolerance (from Form 3) defines LSL/USL specification limits, from which LCL/UCL control limits are derived. Cpk ≥ 1.33 (PPAP) or Ppk ≥ 1.67 (Run@Rate) is required for special characteristics.

4. Control Plan

The Control Plan references each characteristic by balloon number, with its specification and tolerance from Form 3, measurement method (MSA-validated), inspection frequency, and reaction plan. The balloon number is the join key between drawing, Form 3, PFMEA, and Control Plan.
